EVA Foam vs Worbla vs Fiberglass vs Vacuum-Formed Plastic
Four materials come up in almost every cosplay armor tutorial, and picking the wrong one for your skill level is the single most common reason a build stalls halfway through. Here's what each one actually is, what it costs in time and money, and who it suits.
EVA foam: the default starting point
EVA (craft) foam comes in sheets of varying thickness, and decent-quality foam shrinks along a cut line when heated rather than melting, which is how builders get sharp panel lines and surface detail without a mold. It's the cheapest way into armor building by a wide margin — a full costume in foam commonly runs somewhere in the neighborhood of $50–100 in material — and it's light enough to wear comfortably for a full convention day.
The tradeoff: foam doesn't self-bond, so assembly means contact cement and careful clamping, and it needs sealing (Plasti Dip, PVA glue, or similar) before paint will sit on it properly and survive handling. It's also softer than the other three options here, so it won't hold crisp structural rigidity the way a hard-shell material will.
Worbla and other heat-formed thermoplastics
Worbla — and similar sheet thermoplastics like Black Worbla, Thibra, and Cosplayflex — get pliable under heat (roughly 80°C, reachable with a decent heat gun) and are typically hand-molded over an EVA foam base, then cool into a hard, self-adhesive shell. Compared to raw foam, you get a smoother, more durable surface with finer detail capture, at a real cost premium per sheet.
Not all Worbla variants behave the same: the common brown variant is the most affordable and beginner-friendly but has a rougher texture that needs heavier priming; black Worbla is smoother and better for fine detail but needs more heat to work; Thibra is smooth enough to paint almost directly but is trickier to shape over large armor panels. None of this is a reason to avoid it — just budget for some trial sheets before committing to a full costume in a variant you haven't used.
Fiberglass and resin: the hard-shell option
Polyester or epoxy resin laid over fiberglass cloth — typically over a 3D-printed, Pepakura, or hand-sculpted buck — produces the most rigid, detail-sharp, professional-looking hard shell of the four, and it's the material of choice for most serious helmet builds, ANVIL0's included.
It's also the one that demands real safety precautions, not just careful handling. Resin and fiberglass fumes are documented to cause short-term dizziness, nausea, and skin irritation, and prolonged unprotected exposure carries more serious long-term risk. Work in a well-ventilated space (outdoors if you can), wear an actual organic-vapor cartridge respirator — not a paper dust mask — plus nitrile gloves and eye protection, and mask up again when sanding cured resin dust. This isn't optional caution; treat it the same way you'd treat any real chemical process, because it is one.
Vacuum-formed thermoplastic
Vacuum forming is a different process entirely: a rigid sheet (PETG, ABS, or styrene) is heated and pulled by vacuum over a finished mold, capturing its exact shape in one thin, uniform, hard shell — rather than being hand-shaped the way Worbla is. It needs a vacuum-forming rig, which is a real up-front investment, but once you have a mold, it's the fastest route to consistent, lightweight, repeatable hard-shell parts — useful if you're building the same helmet more than once, or want a smoother finish than hand-forming gives you.
